i have spent an hour or so playing with the material setup to try and get it to render....

any ideas peeps?

Looks like you made a rectangle and extruded it. Check to see if there is a clone rectangle that has a different texture applied to it. I did just that this past weekend. I did a building and unknowingly duplicated a front entrance overhang. I put one texture on it then changed my mind and applied another texture. As it turned out each texture was applied onto each overhang. Consequently, one texture showed up in gmax and the other was predominant when I did a test render.
